Why Medical Device Graphic Overlays Lift at Housing Edges

A medical-device overlay usually lifts for one of four reasons: the plastic housing does not give the adhesive enough flat land, the edge radius is sharper than the film stack can follow, cleaning fluid reaches an unprotected edge, or the drawing package does not define the bonding stack before sampling. The fix is not only choosing a stronger adhesive. Buyers should define the housing edge, window cutout, surface finish, wipe-down condition and flex-tail exit before asking for a sample or quotation.

The market context matters, but the component decision is still mechanical. The FDA maintains a public page for medical devices that incorporate sensor-based digital health technology, including devices where displays, sensors and user surfaces sit in compact housings. For overlay buyers, that means the front surface must stay readable, cleanable and bonded after handling, wiping and assembly tolerance stack-up. A custom graphic overlay and film panel RFQ should therefore include the housing evidence, not only artwork.

First diagnose the housing land, not the printed artwork

Edge lift often starts where the overlay is asked to bridge a weak mechanical detail. A PET or PC overlay can look correct on a flat drawing and still fail on the molded part if the adhesive land is too narrow, uneven, textured or interrupted by a step.

For an ABS or PC-ABS housing, send these details before sampling:

If the adhesive land is narrow, the safer answer may be a smaller overlay, a wider land, a controlled recess, or a different edge finish. Changing adhesive after the housing is fixed can help, but it cannot fully correct a poor bonding geometry.

Match adhesive to cleaning and dwell time

Medical and home-use equipment may face alcohol wipes, mild disinfectant, skin oil, hand lotion and repeated touch near the same edge. These conditions do not require the same adhesive decision as a dry indoor control panel.

A buyer should tell the supplier what the overlay must survive in normal service. Name the cleaning agent family when known. Define whether fluid can sit at the edge, whether users press near the corner, and whether the housing is stored in humid conditions after cleaning. Also define the planned dwell time between lamination and inspection. Some adhesive failures are not visible immediately after assembly; the corner rises after the liner is removed, the unit is packed, or the first wipe-down happens.

Window cutouts and dead-front areas need separate tolerance control

The window area is a common source of late sampling problems. A clear or translucent window may need tight registration to the LCD, lens, sensor opening or indicator. At the same time, the surrounding printed border must hide the housing edge and adhesive line.

For a medical-device overlay, ask three questions early:

If the border is too narrow, small housing movement can reveal a light gap or adhesive edge. If the window is too close to a bent area, film stress may appear as haze, whitening or local lift. These details belong in the RFQ because they affect tooling, print registration, adhesive selection and sample inspection.

Flex tail exit can pull the overlay corner up

A graphic overlay or HMI film panel with a flex tail is not only a front surface. The tail route can apply stress to the corner if the bend starts too close to the adhesive land, if the connector is pulled during assembly, or if the cable must fold against a sharp housing wall.

Send the tail exit position, bend direction, connector location and available space behind the front panel. If the tail passes through a slot, provide slot width, edge radius and any gasket or tape used around the exit. The sample drawing should show the first bend distance from the active overlay area.

A common failure mode is simple: the front overlay bonds correctly during lamination, then the assembler folds the tail sharply to meet the PCB connector. The corner nearest the tail carries that stress and begins to lift. A strain-relief tab, softer bend path, different tail length, or connector relocation may solve the issue before mass production.

A useful RFQ package does not need to be perfect, but it should let the supplier see the real edge-lift risk. Include:
