No CAD for a Legacy Graphic Overlay? Rebuild the Datum Map First

A legacy graphic overlay can be quoted without the original CAD, but a photograph is not a substitute for a controlled drawing. Start by rebuilding a datum map from the physical sample and the housing. Record the panel perimeter, display window, key centers, mounting features and installed orientation from two named references. Keep artwork, adhesive and any integrated switch circuit as separate evidence.

The main risk is copying the apparent shape of an aged part. A worn edge, stretched photograph or removed adhesive layer can shift the replacement relative to the display or keys. A sample may look close on a desk and still expose a light gap, cover part of a display or place an embossed key off the actuator.

Decide whether the replacement is an overlay or a complete switch assembly

First identify the actual sourcing scope. A printed front overlay may be bonded to an existing rigid panel. It may also be the top layer of a membrane switch with spacers, domes, a printed circuit, adhesive and a flexible tail. The two requests need different evidence.

For an overlay-only replacement, record the visible perimeter, windows, holes, key graphics, embossed areas, surface finish and adhesive die line. Confirm whether the old circuit and housing will remain in service.

For a complete switch assembly, add the circuit function, key-to-pin table, tail exit, tail length, contact side, connector type and installed bend route. Do not assume that a supplier can recover electrical mapping from the front artwork. Two panels with identical graphics can use different circuits or connector pin orders.

This scope decision prevents a common quotation failure: the buyer expects a ready-to-connect switch while the supplier has priced only a printed overlay. Put the sourcing scope at the top of the RFQ and mark every item that must be reused, copied or redesigned.

Build the geometry from housing datums, not from a worn edge

Choose two stable references on the equipment housing or its controlled drawing. A machined corner, mounting-hole centerline, display opening or molded locating feature is usually more repeatable than the outside edge of a removed overlay. Name one origin as X0/Y0 and state the viewing direction.

Measure each critical feature from those datums:

Use a calibrated measuring method appropriate to the tolerance and part condition. A straight-on scan or photograph with a scale can support the record, but do not scale dimensions from a perspective image. Photograph distortion is especially risky near a large window or a rounded perimeter.

If the removed overlay has curled, shrunk or stretched, measure the housing opening independently. Record both values instead of forcing one to match the other. The difference tells the supplier where a replacement sample needs a fit trial.

Separate artwork, adhesive and functional evidence

One flattened image should not control every layer. Prepare separate references for the visible artwork, the cut geometry, the adhesive pattern and the functional switch data.

The artwork reference should identify legends, icons, colors, transparent or tinted windows, gloss and texture zones, and any embossed keys. A worn sample can show placement, but it may not preserve the original color or surface finish. Use a retained approved sample, color reference or buyer-approved target when visual matching matters.

The adhesive die line needs its own review. Mark areas that must remain free of adhesive, including display windows, vent paths, moving key zones or service openings. Show the housing land that receives the adhesive. A wide printed border does not prove that a continuous bonding surface exists beneath it.

When the overlay includes embossed keys, record the emboss center and shape relative to the actuator below. A small X/Y shift can leave the printed key looking correct while the dome or spacer does not load the intended contact. That detail cannot be approved from front artwork alone.

Record what the old sample cannot prove

A physical sample is useful evidence, but it does not reveal every original specification. It may not prove the exact PET or polycarbonate grade, adhesive family, ink system, original color before aging, cleaning resistance or environmental history. A removed part may also carry adhesive residue that changes thickness measurements.

Label uncertain fields instead of converting guesses into specifications. The replacement can then follow one of two paths:

The first path protects interchangeability. The second may solve a known field problem, but it needs explicit approval because the new part is no longer a simple copy. For example, widening an adhesive land can help edge bonding only if it does not cover a window, vent or moving key area.

Turn the sample review into a controlled RFQ package

A useful replacement package lets the supplier separate confirmed facts from items that need a sample trial. Send:

Protect the only surviving sample. State whether destructive disassembly is allowed before sending it. If it is not, the supplier can quote a non-destructive review first and identify which internal details remain provisional.

A concise uncertainty list is as important as the dimensions. Mark whether color, texture, adhesive, circuit, tactile feel or window tint still needs buyer confirmation. That list keeps an estimate from being mistaken for a released production specification.

Approve fit before releasing production artwork

Use the first sample to prove installed geometry before treating visual similarity as acceptance. Place it on the actual housing and inspect the full perimeter, window border, key alignment, adhesive contact and any tail route. Check the panel in the same orientation used by the operator.

For a display window, look for border intrusion, exposed light gaps and adhesive visible from the front. For embossed keys, press at the printed center and confirm that the actuator response is centered rather than biased toward an edge. For a complete membrane switch, connect the intended tail and verify each physical key against the approved electrical map.

When submitting the Request Quote, attach one datum page that shows the installed front view, X0/Y0 origin, window coordinates, key centers and tail direction. Add the physical sample condition and a list of unknowns. The next decision should be explicit: approve a measurement review, order a fit sample, or release controlled artwork after the housing trial.
